A well-maintained wooden pallet can last for years and dozens of load cycles. A neglected one fails after a few trips — causing product damage, safety incidents, and unnecessary replacement costs. Here is how to make your pallets last longer.

The Economics of Pallet Repair

Replacing a Grade 1 pallet costs $8–$15. Repairing a broken board costs a fraction of that. For operations with a large pallet pool, a basic repair program — replacing broken deckboards and popped nails before pallets re-enter service — can extend average pallet life by 30–50% and significantly reduce your monthly procurement spend. The math works at almost any scale.

Routine Pallet Inspection

Every pallet should be visually inspected before it is loaded. This takes seconds but catches the issues that cause failures: broken top or bottom deckboards, cracked or split stringers, missing or popped nails, and signs of rot or pest activity. Remove any suspect pallet from the active pool immediately and route it to repair or disposal. Implementing a pre-use inspection as standard practice costs nothing and prevents expensive incidents.

Basic On-Site Pallet Repairs

Most pallet repairs can be done on-site with basic tools: a hammer, pry bar, and a supply of 3.5" nails. Replace broken top deckboards with boards of matching thickness and width. Refasten boards where nails have popped. Trim or remove severely splintered boards that pose a safety risk. For broken stringers, the repair is more complex and may require a notch plate or full stringer replacement — at that point, it may be more economical to retire the pallet.

Knowing When to Retire a Pallet

Not every pallet is worth repairing. Retire a pallet when: more than two adjacent deckboards are broken; any stringer is cracked through more than half its width; there is evidence of rot, mold, or pest damage in the structural members; or the pallet has been modified in a way that compromises structural integrity. Attempting to use severely damaged pallets creates safety liability that far outweighs the cost of replacement.

Pallet Storage Best Practices that Extend Life

How you store pallets when not in use dramatically affects their lifespan. Store pallets flat and stacked — never leaning against walls, which warps them over time. Keep pallets under cover or indoors when possible; prolonged exposure to rain, freeze-thaw cycles, and UV accelerates wood deterioration. Rotate stock so older pallets are used first (FIFO), preventing any unit from sitting in storage long enough to degrade significantly.
